: Header Install Question

Just finished installing my new Hotshot headers and new OEM motor mounts! Only problem is that I can't get the EGR tube out of the original secondary. Tried the old "hot torch" and tons of P-Blaster, but to no avail. I already have the EGR blocked off elsewhere, so I was wondering does Hotshot or anyone make a plug for the headers (similar to the AIV plug). Or any first hand knowledge on how expensive a new EGR tube would be? I'm dieing to fire up the engine, and this is the only thing holding me up!!!

New EGR tube is around $50 (discounted price).

If this is in the secondary, then it's the AIV tube. Hotshot does make a plug for it for 93 and up cars because they do not have AIV. I would give Hotshot a call, or simply find a plug that fit at your nearby hardware store.

Woh! There are no connections on the secondary. The EGR bung is located at the top of the 4th primary, the O2 sensor bung is located on the lower portion of primary #3 and the AIV bung is located where primaries #2 and #3 merge together.

The secondary is the ball-joint socket on the PS and is the flex pipe on the HS.

Oh, and the AIV plug is the same exact size and thread as the EGR nut, so you can use the same plug for both bung holes. :D

Uh..Hehehe..uhuh! I said "bung holes" :p

I definitely have a tube coming out of the secondary, was pretty darn sure it was the EGR. The hotshot primary is taller, so it will be installed on the primary with the new application. The headers came with a plug, but only fits in the O2 sensor hole and the hole at the very top of the primary (what i thought i was the AIV???). The hole in question, is the smaller hole, and is at the bottom of the primary. So hotshot doesn't sell the smaller plug, any advice on creating one myself? If a new tube is $50 i can live with that.

I apologize for the confusion, I've talked with a few people that all agree it is the AIV tube that I need. Why would I be provided with a plug that fits the oxygen sensor hole and the EGR hole, but not the smaller AIV hole? BTW, Courtesy has it for $30.88, but it'll take till Wednesday.

I finally took the secondaries to a muffler shop, and they quickly removed the AIV tube (sorry, I initially thought it was the EGR tube) for me. I got back home thinking all was well, and discovered that I had the O2 sensor in the wrong place. The AIV tube goes in the lowest hole at the junction of the # 3 and # 4 runners. My problem now is that the O2 sensor won't fit in the hole on the side of the # 3 runner, it's too big or the hole is too small. The fittings on my EGR tube, AIV tube, and the O2 sensor are all the same (about 1" diameter). So the plug they provided me was the AIV plug. So now I'm wondering is the thread diameter of the O2 sensor supposed to be smaller, and I somehow have a bastard O2 sensor? Or, should all of the holes be the same diameter, and Hotshot somehow welded in an incorrect bung? Trying to get the car running by Monday!

I finally figured it out! The O2 sensor was in an adapter. Once I removed the adapter, it fits perfecly. Don't I feel stupid :) Took her out for a quick spin. Didn't get on her hard yet, 'cause I've got a metallic rattle when I get on the throttle at various rpms. Nothing when I have my foot off the gas. Gonna try to go through and tighten everything again tomorrow. Thanks everyone.

Oh hell! I just re-read your post. You said the original secondary, not the header secondary. Sorry 'bout that.

Glad to here you got it together!!! :)
