Could somebody give me clue as to the general practice? Specifically when I had the intercooler fit they trimmed it a bit tight and it is now cracked and looks like it is on its way to cracking all the way through

Hmmm... an FMIC ? Don't pout too much !

Some Time, a fiberglass kit, a grinder, sand paper, paint ... putting them all together in a sensible manner should fix it up.

will fiberglass stick to urethane??

The resin/glue used to hold the fiberglass will hold it to the urethane I do belive. You do have to strip the paint all off though first and have a rough surface rather than smooth service to work with.
