HOW TO: Make a new spare tire cover

Tools/Supplies needed:

Pencil
Jigsaw
wood blade for jigsaw
Drill
3/16" drill bit
Pop rivet gun
3/16" diameter 1/4" grip range aluminum rivets
Single sided foam tape
4'x8' sheet of 1/4" thick tempered masonite (sometimes a half sheet costs more than a full, so you might want to buy a full sheet. If you're driving your car, have them cut it in half for free and then either toss the other half or save it for something else.

Assembly time:

15-20 minutes

Assembly:

Lay the old crappy spare tire cover over the sheet of masonite. I layed mine out so that the rough side will be up, which will keep the carpet from sliding around when you have things setting on it. Using the drill and drill bit, drill out the rivets holding the plastic tabs onto the cover and remove the tabs. If your tabs are broken off or missing, you could buy a couple PVC plumbing caps and screw those on instead. Trace the outline of the cover onto the masonite and transfer the holes for the plastic tabs. Tracing the grab hole is optional, I didn't because I can easily remove the board without it. Use the jigsaw to cutout the outline of the board. Use the drill and drill bit to drill two through holes for the plastic tabs. Drill 1/8" deep holes side by side for the little bump on the plastic tabs that keeps them oriented. Use the pop rivets and rivet gun to attach the tabs to the masonite. Place 2" strips of the foam tape on the outside corners and around the center in the spots where they were on the OEM board. I didn't have any so I skipped this step. Install in car, replace carpet and enjoy! This board is twice as thick as the OEM one so it will work much better. Hooray!

Hmm, but what about trying to save weight? Those of us that don't run with a spare or jack don't need that, or the carpeting!

Edit: That cover looks just like mine, bent out of shape and moldy.

I already had some masonite in my garage. But yeah, Home Depot, Lowe's and lumber yard will have it. I prefer to patronzie Lowe's, they're a much better store. When I buy thousands of dollars worth of materials for jobs that I do, I always go to Lowe's.

Has anyone tried to make it out of something stronger? Maybe something that wouldn't warp or bend over time.

I used 1/4" masonite, that's twice as thick as the OEM one and is plenty strong and probably won't warp. Making it out of anything else would just be time consuming and expensive. I'll get measurements for you SR20 91 SE-R.
